Why is my FCP project crashing on every export?

Hi, FCP.co! I'm a relative newbie to Final Cut Pro, but I just finished an important & long project and I'm running into a really frustrating crashing problem when I try to export. It's always the same thread that is crashing, com.apple.helium.rq.gpu-ru1.vs0.gcd. So far, I have tried:
  • Deleting all render files
  • Restarting the computer
  • Disconnecting all but one monitor
  • Starting FCP with Cmd-Opt and deleting prefs
but it still crashes every time, sometimes just a few minutes into the export, and other times after more than an hour. The project is 1hr52mins long.

I've been trying to export using the Master File preset (format: Computer; codec: H.264 Faster Encode & I've also tried Better Quality; Resolution: 1920x1080).

My system specs:
  • MacOS Sierra 12.12.6
  • Mac Pro 5,1 (Mid 2010) 3.2 GHz
  • 32 GB RAM
  • Saving to a HD with 4.2 TB free space
  • System is running on an SSD

Attached are two of the many crash logs; it seems like these are the relevant sections from one of them:

Crashed Thread: 52 Dispatch queue: com.apple.helium.rq.gpu-ru1.vs0.gcd

Exception Type: EXC_BAD_ACCESS (SIGSEGV)
Exception Codes: KERN_INVALID_ADDRESS at 0x0000000000000010
Exception Note: EXC_CORPSE_NOTIFY

Termination Signal: Segmentation fault: 11
Termination Reason: Namespace SIGNAL, Code 0xb
Terminating Process: exc handler [0]

Any ideas about what I can do to fix this? Help? Thank you so much for your time!
slightly desperate,
Jeff

Update, a few hours later: I started trying to export in chunks. My tests so far:
  • mins 0-36: failed very quickly
  • mins 0-10: failed very quickly, but with a new thread crashing (_NSCGSWindowLocallyRenderedLayerSurfaceRenderingQueue)
  • mins 2-5: worked
  • mins 0-10: worked, but FCP immediately crashed after finishing (again _NSCGSWindowLocallyRenderedLayerSurfaceRenderingQueue)
  • mins 10-20: worked
  • mins 20-40: worked
Maybe something has flipped over and things have started to work? I'm still hoping some master can give me magical insight into why this might be happening and how I can fix it... I haven't figured out yet how I'm going to put all these chunks together into one usable file yet.

What size is your system SSD drive, and how much of that is free pace?

I would recommend first using "FCS Remover" from Digital Rebellion to wipe FCPX, Motion, Compressor from your system totally.

Then I'd recommend launching Disk Utility and running First Aid on all drives weekly.

Then I'd recommend getting Disk Warrior and repairing all drive directories monthly.

Only then would I reinstall the apps.

If none of that works, create a new user, see if that helps.

Thanks for the reply and suggestions, FCPX.guru!

My system SSD is 240 GB with 53 GB of free space. I was watching that while I tried to export to see if it was filling up during export, but it doesn't seem like it is.

I'll try your suggestions. Thanks again.

Hidden system working files won't show up in that way.

You can afford up to 36 GB free space on your system drive. You're closer than you think, but not that close... it's complicated...

So, try the other things.
